How Carrier Surcharges Work

UPS and FedEx base rates are just the starting point. Both carriers layer surcharges on top that can double or triple your expected cost — and most shippers only discover them when the invoice arrives after delivery. The most common culprits are Additional Handling (triggered by size or weight thresholds), Large Package fees, and the lesser-known cubic volume surcharge that catches large, light packages.

Since August 2025, both carriers also round every fractional dimension up to the nearest whole inch before calculating DIM weight. A package that measured 12.2" in one dimension now counts as 13". Over three dimensions, this rounding can push you over Additional Handling thresholds you wouldn't otherwise hit.

5 Ways to Avoid Surcharge Charges

1. Check dimensions before choosing your box

Run this calculator before finalising packaging. Keeping the longest side under 48" and the second-longest under 30" avoids Additional Handling entirely.

2. Account for the 2025 rounding rule

Since August 2025, carriers round each dimension up. A box at 48.1" in its longest side now counts as 49" and triggers Additional Handling. Design packaging with whole-inch headroom.

3. Split heavy shipments

Packages over 50 lbs trigger weight-based Additional Handling. Where possible, split into two packages under 50 lbs each to avoid the fee entirely.

4. Use commercial addresses where possible

Residential Delivery fees are $5–$7 per package. For B2B shipments, always confirm you're using a commercial address to avoid this automatic surcharge.

5. Consider LTL freight for large items
